The old approach to charging a house battery from the engine was a heavy cable and a solenoid that closed when the ignition came on. With lead-acid house batteries that worked acceptably. With LiFePO4 it fails in two directions at once — and which one you get depends on how new your van is.
Failure one: the alternator never charges it fully
Modern vehicles run smart or variable-voltage alternators as a fuel-economy measure. Once the starter battery is topped up, the ECU drops charging voltage — sometimes to a level that is perfectly fine for a float-charged starter battery and far too low to push meaningful current into a lithium bank. Connect the two together and the house bank drifts along at a partial state of charge indefinitely, which is exactly the outcome you spent money to avoid.
Failure two: the lithium bank overloads the alternator
This is the more expensive one. LiFePO4 has very low internal resistance, so a discharged bank will accept as much current as the source can physically deliver. A directly connected alternator will oblige — running at or beyond its continuous rating for as long as the drive lasts. Alternators are sized for intermittent peaks with airflow, not sustained full output, and the usual casualties are the rectifier diodes and the windings. Replacing an OEM alternator in a modern van costs multiples of what a DC-DC charger costs.
What a DC-DC charger does instead
- Limits input current to its rating, so the alternator sees a predictable, bounded load no matter how empty the house bank is. This is the protective function and it is the main reason to fit one.
- Boosts and regulates output so a smart alternator’s reduced voltage still produces a proper charge, decoupling house charging from whatever the ECU decides to do.
- Applies a real LiFePO4 profile — correct absorption voltage, and no damaging indefinite float.
- Isolates the banks, so house loads cannot flatten the starter battery.
Sizing it
Work from the alternator, not from the battery. A 40A DC-DC charger delivers 40A to the house bank and draws somewhat more than that from the alternator once you account for conversion losses — budget meaningfully above the nameplate. Then ask what the alternator has spare after the vehicle’s own loads on a hot day with headlights and blower running. If the honest answer is thin, fit a smaller charger; a 20A or 30A unit that runs all day is better than a 60A unit that kills the alternator.
Longer drives favour smaller chargers than people expect. Two hours at 30A is 60Ah, which covers a lot of van living.
Wiring notes
- Size the input and output cable for the charger’s rating over the actual round-trip run length, and fuse both ends close to their respective batteries.
- Most units need an ignition-sense or engine-running trigger so they do not drain the starter battery at rest. Do not omit it.
- Grounding matters. A long, marginal chassis ground return will produce mysterious underperformance that looks like a faulty charger.
- Check whether your battery’s BMS has a low-temperature charge cut-off. Charging LiFePO4 below freezing damages cells, and not all BMSs block it.
A high-current run wants proper cable and proper protection: pure-copper battery cable with terminals already fitted saves you crimping in a wheel well, and an in-line ANL fuse holder belongs within a short distance of each battery positive.
