Step 1: Leak Detection and Documentation

Water entering through roof seams travels unpredictably — it finds the path of least resistance through insulation and framing, often showing up on the ceiling many feet away from where it actually broke through. Start your investigation inside the RV during active rain or immediately after, moving through every room and systematically scanning the ceiling, light fixtures, overhead storage, and the areas surrounding the air conditioner and roof vents. Look for water stains (tan, rust, or dark discoloration), soft or spongy spots when you press on the ceiling lightly, wallpaper or fabric peeling away, actual water dripping, or the sour smell that mold and mildew leave behind. Use a bright flashlight and check inside cabinets and behind fixtures. Take photos of anything suspicious and sketch a rough diagram showing each spot where you found evidence of moisture. Remember that the actual hole in the roof can be several feet forward or to the side of where you see damage, so mark everything you find and treat it as a lead to investigate, not necessarily the leak location itself.

Step 2: Exterior Roof Inspection and Preparation

Pick a dry day when the temperature is between 50 and 90 degrees — this is the window where sealant will cure correctly without being sluggish or too hot to work. Climb onto your roof safely using a ladder with stabilizer feet, and never go up there in wind or on wet surfaces. Greyhawk roofs are typically rubber membrane (EPDM or TPO), which you can walk on, but wear soft-soled shoes and step carefully to avoid punctures or tears. Start at the front and work methodically toward the back, examining every penetration: AC units, roof vents, plumbing vent pipes, antenna bases, the ladder mounts, and critically, the front cap joint where the fiberglass cab section meets the rubber roof. Look at every seam and every edge of existing sealant — check for cracks, gaps where sealant has separated from the surface, brittleness (sealant that crumbles when you touch it), or a chalky, oxidized appearance. Place a piece of masking tape on anything that needs work so you won’t accidentally skip it later.

Step 3: Cleaning and Surface Preparation

New sealant sticks only as well as the surface underneath it — if you skip this step, your repair won’t hold. Use a rubber-roof-specific cleaner (Dicor RP-RC-1GL is the standard) and scrub the area around each repair spot, extending at least six inches beyond the damaged sealant in every direction. Follow the product instructions: apply the cleaner with a soft brush or cloth, let it sit for five to ten minutes while it breaks down old oxidation and road grime, then rinse thoroughly with fresh water. For stubborn residue or sealant that really won’t come off, a plastic putty knife works — never metal tools, which will puncture your roof membrane. Let everything dry completely (two to four hours depending on heat and humidity) before you touch it with new sealant. Any moisture left behind will sabotage adhesion and your repair will fail.

Step 4: Removing Failed Sealant

Where old sealant has completely failed or pulled back from the surface, it has to come off before new sealant goes down — layering new over old failed sealant is just buying time before the next leak. Use a plastic putty knife or a sealant removal tool and work slowly and carefully, scraping the old bead away without tearing into the roof or the fixtures you’re protecting. If the old sealant is rock-hard and won’t budge, a commercial adhesive remover made for RV roofs can soften it, but test any chemical on a hidden area first to make sure it won’t damage your roof material. Once the old sealant is gone, hit the area with roof cleaner again to remove any oily residue that might interfere with the new bead. If you uncover any actual tears, punctures, or obvious decay of the membrane itself while you’re scraping, those need Eternabond tape applied before you seal over them.

Step 5: Applying Eternabond Tape to Damaged Areas

Eternabond RoofSeal tape is a heavy-duty waterproof repair tape that bonds permanently to the roof membrane and creates a seal you can rely on. Anywhere you find cracks, punctures, or areas where the membrane itself is degraded, tape is your answer. Measure the damage and cut tape that extends at least two inches beyond the problem in all directions — for most repairs, the four-inch-wide size handles the job. Peel back roughly two inches of the backing, position the tape carefully over the damage, and press down hard. Keep peeling the backing away in stages while you press the tape down as you go, working from one end to the other to keep air pockets from getting trapped underneath. Once it’s positioned, use a J-roller or even the heel of your hand to apply firm, even pressure across the entire surface — the edges are what matter most because that’s where peeling starts if you skimp on pressure.

Step 6: Applying Lap Sealant to Seams and Penetrations

Don’t be stingy — a properly applied bead should run about a quarter-inch thick and three-quarters of an inch wide. Maintain steady pressure on the trigger and move at a consistent pace. For air conditioners especially, pay close attention to the four corners where the unit meets the roof surface; those corners are classic leak entry points on every Greyhawk I’ve seen.

Step 7: Sealing Roof Seams and Final Inspection

The rubber roof on your Greyhawk comes in panels that are joined together with factory seams running lengthwise. Those seams are sealed at the factory, but the sealant there deteriorates just like everywhere else on the roof. Go along the full length of each seam and apply lap sealant over the existing seam, creating a bead that covers the seam itself plus about an inch on each side. Pay special attention where seams meet or end — those transition points are vulnerable spots. The front cap joint (where fiberglass meets rubber) is critical too — that area flexes and shifts while you drive, so it needs a thick, generous bead of flexible sealant. After you finish all the new sealant, step back and look at your work from different angles, checking for gaps, thin spots, or air bubbles. The sealant will level itself out over the next 24 hours, but don’t drive or walk on the roof during that time. Plan on inspecting and resealing annually to keep your roof in fighting shape.
